Learn why a burning smell from an electrical panel is a serious warning. Discover causes, risks, and steps to resolve issues effectively and maintain safety.

A homeowner recently contacted us because their air conditioner kept shutting off intermittently. Sometimes the AC would run normally, other times it would stop working entirely.
They also noticed something much more concerning.
They reported:
• The AC breaker was tripping repeatedly
• They could hear sizzling and crackling coming from the electrical panel
• There was a burning smell near the panel
Any time you hear noise or smell burning from an electrical panel, it should be inspected immediately.

When we opened the electrical panel, the cause became clear.
The breaker feeding the air conditioning circuit had severely overheated at the wire terminal.
The connection had burned to the point where:
• The conductor insulation was damaged
• The breaker terminal was carbonized
• The breaker body had partially melted
When a connection deteriorates like this, the breaker can no longer maintain a solid electrical connection with the wire. Instead, the connection begins to arc and generate heat.
This explains the sizzling sound, burning smell, and intermittent power to the AC system.
If ignored, this type of overheating can eventually lead to:
• Repeated breaker trips
• Loss of power to equipment
• Damage to the electrical panel
• Electrical fire hazards
Several issues can lead to overheating at a breaker connection.
If the wire terminal is not properly torqued when installed, it can loosen over time. Even a slightly loose connection creates resistance and heat.
Large appliances like air conditioners draw significant power, especially during compressor startup.
Over time, breaker terminals and internal components can degrade, creating poor contact.
Once a connection begins overheating, the problem can escalate quickly as resistance and heat increase.
To safely restore the circuit, we performed the following steps:
• Removed the damaged breaker
• Inspected the panel bus bars for damage
• Cut back the burned conductor to clean copper
• Installed a new properly rated breaker
• Torqued the connection to manufacturer specifications
• Tested the circuit to confirm normal AC operation
Once the repair was complete, the air conditioning system operated normally without tripping.
Electrical panels should never make noise or smell like something is burning.
If you notice any of the following symptoms, it’s important to have the system inspected right away:
⚠️ Breakers that trip repeatedly
⚠️ Burning smells near the electrical panel
⚠️ Crackling or sizzling sounds
⚠️ Warm breakers or panel covers
⚠️ Intermittent power to appliances or HVAC systems
These symptoms often indicate overheating electrical connections, which can quickly become dangerous.
If you're experiencing tripping breakers, intermittent power, or unusual smells from your electrical panel, it’s important to have it checked by a licensed electrician.
